How to Build a Lightsaber Hilt from Hardware Parts

  1. Pick a body tube — galvanized pipe nipple, copper tube, or conduit (3/4" or 1" diameter, 6"–12" long).
  2. Choose an emitter — a reducing coupling or end cap that collars the blade at the tip end.
  3. Add a pommel — a floor flange, end cap, or coupling that closes the butt end.
  4. Select a blade — polycarbonate tube sized to your emitter.
  5. Add grip spacers, washers, and a switch — rubber grommets for texture, fender washers for decorative ridges, and a push-button or toggle switch.
  6. Thread a carriage bolt — a 3/8"-16 carriage bolt runs through the entire assembly as the structural spine.
